KERS is no longer the domain of Formula One
Engineering firm 1575 Ricardo is part way through a research programme to develop an advanced energy recovery system that can be integrated into an excavator’s hydraulic system.

Known as the High Efficiency Excavator (HFX) project, the system uses a 5kg carbon fibre flywheel that is encased in a vacuum-sealed cartridge, which contributes to minimising friction. The flywheel is spun at speeds of up to 30,000rpm using a magnetic coupling, which is driven from a hydraulic motor.

Power for the hydraulic motor comes from oil returning from the hydraulic system – so energy can be recovered from boom lowering, dipper extension and slewing, for example. The faster the flow of oil through the motor, the greater rotational speed achieved by the flywheel.

Energy is returned to the hydraulic system simply from using the flywheel and its magnetic coupling to then drive the hydraulic motor and assist the engine in powering the hydraulic system. Peak power from the flywheel system can be as high as 100kW, but the progressive release of flywheel energy allows a controlled amount of power to be put back into the system for short bursts.

Ricardo said the system is low cost compared to super-capacitors and battery packs, and suffers no performance degradation over its lifetime. It can be retro-fitted to almost any excavator.

Fuel savings from a 24tonne excavator operating 1,500hours/year can recover the cost of the flywheel energy recovery system within a year, said the firm.

Dana used bauma 2013 to show a hydraulic hybrid concept for use with wheeled loaders, offering the potential to reduce fuel consumption by 20-40%. Called PowerBoost, the system uses high-pressure hydraulic accumulators to store up fluid power that can be released to assist the engine in driving hydraulic pumps and motors. “PowerBoost offers hydraulic power assistance to almost any machine function, to prevent peak loads on the engine during short duty cycles such as loading,” said Donald Remboski, Dana vice

ZF has chosen a pair of radial hydraulic motors for use in its compact single-speed hydrostatic transmission, the 2HC85, which has been developed for compact wheeled loaders up to 100kW and 10.5tonnes operating weight. For high-torque start-up, the transmission sends oil to both motors and demands maximum stroke to travel from 0-16kph, before isolating one motor and then using 100% oil flow through the remaining motor to propel the machine to its maximum travel speed of 42kph. Hyundai Heavy Industries is showcasing a hydraulic hybrid machine at bauma. The R220-LC Hi-POSS is a 22tonne-crawler excavator with a system that allows brake energy to be used for other functions. Hi-POSS stands for Hyundai intelligent power optimal sharing and energy saving. “This is the most novel thing we have,” said Hyundai product engineer Joachim Van de Perre. “With a conventional excavator, when you brake, the energy heats the hydraulic oil. Here we use the energy to perform another task with the ma
